OK, I'll take a shot -- admitting that I have no relevant experience or credentials other than that I own several puffy visors (and a few older not so puffy)...
Maybe, the visors are so well sealed from the factory that there is air trapped inside -- over years of heating (expanding then contracting) the plastic expands to accommodate the expanded air mass (or maybe the actual inner foam liner expands as well) -- this all occurring at the same time that the outer plastic is warmed and more pliable and formable - just a guess....
would love to know the real answer as I subconsciously wonder this exact same thing every time I look at one of my warped visors....
They were plastic and by nature they deteriorate due to heat cycles and UV light. Does it to the best of plastics. Wonder why dashes crack? Same thing. Old age, out gassing, drying up. The foam inside the visors played hell.

So is there a better stuffing to use ? I have to open mine up and depuff them.

Try as search here. I know that I've read an article about slicing them open and installing a better "filler". Can't remember where though. PCA PANO, Excellence, Pelican, 356 Registry……

I saw a set of 356 visors at the LA swap meet that had been re-done. He slices them open, shoots in expandable foam, massages them to the correct shape then glues the seam with crazy glue if I remember correctly. They looked fantastic.

I've done the 'cut them open, stuff them with something better, and crazy-glue them closed' alternative on my 356 cab. They looked GREAT for about 4 years, and then they got "re-puffy" over time.
The plus side to the puffy visors is you can put your sunglasses up there and they stay put when not needed.
