Why don't you include the in/outlets threaded boss into your casting?
You could then avoid manufacturing the inserts, and welding them onto your casting.
Pattern cost would be pretty close.
Machining: I think you would have to drill your castings before putting the threaded insert prior to welding. Right? If yes, Machining would be about the same: drill the correct size then, tap it.
Look would be better IMHO, and at the end of the day, you'll save a few $$ over production.
Parts would also be stronger.
Same comment for the divider plate. You're loosing all the advantages of the casting. Unless, I understood nothing about this subject, in this case, all my apologies for stupid comments.
If I am right, and if my comments aren't clear, send me a STEP or IGES file, and I'll design you what I mean. (Don't need accurate model, I don't want to steal your work)
Have you considered 3D printing for the patterns? You could cut your costs over CNCing them. As long as you don't plan to produces hundreds of them.
I have no interest in these parts. But if I can help a littler bit, I'd be happy =-)
